Do you know what on time the interrupter is running at? You generally want higher on time for larger coils as each cycle takes longer. Onetesla coils are much smaller than yours, so if your interrupter is running at low on time it will limit your arc length.

There was a post somewhere where a SKM50 survived 700A. SKM100GB12T4 appears to be rated for 300A pulsed, so it might be fine with 600A but I wouldn't be surprised if it wasn't. If you want to push limits like that, it might be worth adding a thermal switch to your heatsink to disable the driver above a certain temp.

The danger with voltage spikes is that they might exceed the voltage rating of the IGBT. It looks like your spikes are hitting 225v with 175Vbus, so it's unlikely to cause any damage. As long as your spikes aren't getting close to your IGBT's max voltage (likely 1200, possibly 600), it should be fine.

Many DRSSTCs just use the bus capacitors as DC blocking capacitors, i.e. ~1000uF electrolytic caps in place of the 0.68uF ones there for a small DRSSTC. Your schematic seems to be missing a bus capacitor. The more "correct" approach would probably be to use film capacitors, such as WIMA MKP ones, and have the bus capacitors separate. You could make it from MMC capacitors yes, but that would probably be a waste of money.

1. Based on your arc length it looks like you could probably tune it better. You should be able to get at least 2x the secondary height for arc length. I'd also suggest increasing coupling (raise primary/lower secondary), the recommend coupling is for a SGTC. Try for closer to 0.16 2. Grounding isn't the problem. You should probably move your CT and have a more direct path from the bridge to the MMC, preferably a path that doesn't involve circling around the driver box. 3. Any midi should work. For the onetesla interrupter, stick to 1 or 2 notes at a time, and try to avoid super high notes. There's a bunch of midis here https://highvoltageforum.net/index.php?topic=118.0If you want a more advanced interrupter, check out the syntherrupter or tmax's midistick. Both of those connect directly to a computer and act as a midi output, I use the midistick and play files through anvil studio which isn't great but it works. 4. Some people make primaries with copper ribbon in a spiral, that's what that's for. You're using pipe, not ribbon, so you can leave those slots blank.

Update: Removed gate contactor Blew up IGBTs probably from a gate TVS coming loose and my GDTs apparently being a lot worse than I thought IGBTs replaced with CM600HA-24H and EVR gate drive boards GDTs replaced with small commercial ones from pulse electronics that appear to work well enough Twisted pair of 4awg from bus caps to bridge instead of loose 10awg Coils and topload have been made:

Ground strike rings are pretty good at keeping the arc from hitting the primary if properly placed. If it's too close, the arc to the ground ring can ionize the air in between the ground ring and primary and cause an arc there. I've heard of decoupling caps being useful for smaller coils, and also them doing nothing for large coils, so I'm not sure for that.

It likely has less to do with coupling and more with physical distance. Your secondary is pretty short and your ground strike ring is pretty high compared to other coils.

Try a different breakout point, maybe just a copper wire? Other than that, I can't think of anything besides smoothing any rough edges or changing the coil geometry. On one of my coils, when the coupling was too high I'd get arcing over at <10hz that went away with higher bps.

Adjustable coupling secondaries are very useful. I usually build a geometry that gives high coupling, then raise the second secondary with various height spacers to lower the coupling. Maximum coupling without racing sparks is dependent on coil parameters. Make sure the inner turn of your primary isn't too close to your secondary and you should be fine.
Your bus design is very low inductance, but may be prone to arcing over, depending on how you design it. Running at 565Vbus, you have more headroom for high inductance bus design than at 850V. If I were you, I'd keep at least 5-6mm between + and - so it won't arc over even if you get big voltage spikes or conductive dust blown around.

Many IGBTs are rated for 20v Vge max. DRSSTCs usually run IGBTs past their rated current limits, so it helps to run them past their rated Vge limit as well. According to https://www.infineon.com/dgdl/Infineon-IGBT_Characteristics-AN-v01_00-EN.pdf?fileId=5546d462533600a40153559f8d921224, dielectric rupture happens at ~80v, so anything <30v is certainly fine. Steve ward ran his IGBTs at 30v. Yours will be fine on 24v, but if you're worried, many laptop charger bricks are 19v. Use that or something similar for input to the UD and adjust the UVLO accordingly. Often cat5 is used to wind GDTs as it's readily available and has twisted pairs for minimal leakage inductance.

When you put it across the bridge output, it discharges the MMC through the primary instead of directly. Same effect, but it means the resistor sees less voltage during operation.

Another physically similar coil is kaizer's drsstc 4. Looking at the thundermouse's page, it lists on time up to 20ms. This is more likely why its max arc length is so good. It also claims it can run as a QCW coil, which needs very high coupling compared to standard drsstc. I'm not suggesting against a short high coupling coil, but if you're under the assumption that the coupling/toroidal primary are the only reason for its arc length, you may be disappointed. Florian delmas and frederick hamilton both have long pulse drsstcs on youtube with similar arc length:secondary ratios with more standard drsstc coupling and flat primaries.

I'm winding a secondary, nominally 12.75x60". A 10lb spool of 22awg only got me 42". I'm thinking about splicing another spool onto the end to get to 60". Could this be reasonably done, or should I just take the performance loss of a too short secondary?
